I'm not trying to be a smart a--, but I don't think that your AC was custom made or I can't imagine that your AC is any different than the other hundreds of thousands...so how can it be molded wrong? I would keep playing with it, they can be a little tricky sometimes.

I would look carefully at the way the parts are fit together. There seems to be problem with alignment that is not normal. Burrs or flash left on the plastic would seem normal but enough to make it a problem sounds really unlikely.

But then you CAN see it much better than me!

Get some vaseline. Pull the impeller off of the metal rod. Get a q-tip and cut it down a bit, coat it with vaseline and then coat the metal impeller shaft with the stuff. Less is more, don't feel like you need a ton on there. Put the impeller back on. This coupled with a couple dabs of silicone on the cover should eliminate the noise.

Filed the opening for the flow adjuster and the noise was lessened quite a bit and now it been about two months and the noise is gone.

I don't know where I'm going but I'm on my way.
